I have only re read the first post,my MK2 was popin and farting cutting out hard to start no revs shooting up though and my starter rely was breaking up...literally falling apart.
Whats the relay got to do with the engine running....no feckin idea BUT there is a wire goes from the starter relay to the safety cut outs relay,may have had something to do with it,but when relay swapped over all was good.

Prolly drawing current from charging system/battery and leaving little for the ignition system to function properly. I had one go on my old mk1 and it left the starter motor running. Couldn't stop it running the starter. Ended up frying the starter, killing the battery and left me stranded.

Mines really quite recent, but got another, gotta re-check the starter safety/relay circuit yet..clutch, side stand and neutral switches good, need to check ground back through the system..although it's good at the engine side..

New chain v old, not much innit really, not measured them just hung em up, old chain got a white tag onnit
Everything hunkydory behind the oil pumps, no broken or missing teeth off the crank sprocket, new chain on and set to
Still a little slack on the chain when the exhaust cam is on because when doing the cam caps up the cam shaft asserts itself in this position, pulled the slack around the bottom of the chain and fitted the Inlet cam, this is okay as when you move the cams towards each other through the cam holes it would all line up nicely while lifting the chain on the Inlet to allow it to rotate only it's not happening, i cannot rotate the exhaust cam backwards, to much resistance... everything off to rotate the engine 360 although it should'nt make any difference and it does'nt the Exhaust cam aint moving, on the 3rd attempt while trying to move the cams the exhaust cam moved a tad then stuck again but it also shifted the crank about 10mm anticlockwise, with it locked up best i could get it.
So i defo have an issue, feels like a exhaust valve jammed/bent maybe !! and why the hell is the crank shifting ? cant be a stuffed woodruf key, crank will rotate fine without all the gubbins in, i pulled all the buckets one by one but no loose valves as such.....
Guess i'm left with no other option but to pull the head now, bloody baffled to go from running lovely to a bagful o'spanners..
Pistons are TDC had a feeler down the plug hole to make sure they were at the top of the stroke.

Am I right in thinking that you fit the camshafts and tighten the cam caps up with the camshafts lined up first ? Might be binding on a cam cap. I fit the cams with no pressure on the buckets, then fit the caps and finally, line everything up before fitting the chain and CCT
Or one of the buckets has caught on the head, they do dig in easily if not perfectly lined up, and can make quite a groove as the buckets are really sharp.
Or one of the shims has dislodged.

No not tighten down to torque but enough to hold the cams and rotate them, you could slip the chain on the Inlet after lining up but not the exhaust, chain needs to go on when fitting the cam...
Buckets and shims were all checked, every one, all smooth and in place, tapped gently down to make sure they were seated, last bash tomorrow maybe but cant see it making any difference from today really, if no joy then i'm pulling the head..

Pretty sure I managed to lift the chain and rotate the exhaust camshaft with the front chain guide removed. Just wondering if the camshaft is jamming with the cam caps not torqued up.

Actually i think your right about removing the front guide, may have even done that at some point, all gets a bit flippin blurry, caps are not loose though to jam, they would'nt even be far off torque it's only 10nm.... one more time.

So you're fitting the cam chain by undoing the cams, why not the sprockets like you're meant to?
Either way it sounds like the heads coming off but first have the cams out and then buckets, hopefully you'll spot something then. If there's something bent or sticking you'll see the valve or valves sitting lower than the rest.

Doin valve clearances? Use dappers valve shim exchange program and the job will be carroty - Free (other than you postin me yer shims) for sporting members.

If he's like me, it's the fear of dropping wanna them sprocket bolts into the engine.

I actually screwed up threads on one of them bolts when doing it by the book. But that was one of the silliest mistakes I done for long...If he's like me, it's the fear of dropping wanna them sprocket bolts into the engine.

The only time i ever tried to remove the sprockets on the cams the buggers would'nt budge and so i'm used to doing with em on, getting the chain on is'nt the issue though, had the cams off a whole bunch Dave, pulled the buckets and shims and re-seated, cant notice a valve sitting lower, if any are it's nowt i can see from the top, but yes the heads coming off, timing can be a bit fiddly but never experienced this much agro...
Mayhaps someone with a fresh perspective on it to Tek a look dabbers. Is there anyone close by that could have a look?

So there it is...SET but not for long..... i've got the crank locked at TDC which i should'nt have to do, soon as the tensioner was in and the socket of the crank the crank rotated anti-clockwise and pulled the set timing off, exhaust cam stayed put but the Inlet moved a tooth up..
Tried it all again and the exhaust cam wont rotate (cant be set on the timing mark when putting the caps on..1/2 tooth off...because the caps wont sit flush on the head) and i'm not gonna pull them down with the cap bolts..
If i rotate the exhaust cam a tiny bit back and forth (it's limit) you can see the crankshaft at the TDC mark moving with it, so this is obviously the reason why i cant set the timing..gotta be a valve kissing a piston, i dont know how else the crankshaft could move ???
It crossed my mind to turn the pistons 90 degrees to drop the pistons, then fit the camshafts and turn the crankshaft again to set the timing, but gotta bit nervous about that
Think i've just wasted me weekend really fookin about when the feeling in me water were'nt right... OFF WITH HER HEAD....thats a shoite feeling after all the work and i would love to know how the hell i got a bent valve....

They are Lee, setting on cylinder 1, lobes out an oop a bit..

You are right to consider taking the head off, something definitely isn't tickety boo
No choice i think, on the cam dots, had to rotate 360 to get them lined up last week so it should be on TDC

Brain fried here. Silly question but can't think what else it might be, deffo T mark and not the I mark being lined up on crank ?
